So just ordered a 8.5 225/40 front and 9.5 255/40 rear setup and the AWD system is now binding and doesn't seem to like this staggered setup. Has anyone had an issue like this and how did you remedy it?

It's not the width stagger (wheel or tire), it's the diameter/circumference difference: Tire Size Comparison

A 225/40 is 26.1" tall, and pairs well with a 255/35 which is 26" (subtract an inch from both if you're on 18s instead of 19s). A 255/40 is 27" tall, which is a noticeable difference.

Why did you go 255/40? You definitely don't want to run on that, even if your AWD works. Disparate ODs will destroy your AWD.

Your wheels ought to be about perfect with that width and offset by the way.

What are my choices? Can I just swap the rear tires out to 255 35's and be ok? Or can I have the computer recalibrated and keep the current setup?
Right now you have stock fronts, and rears that are an inch taller, so it's a mechanical issue you can't fix electronically. Stock size (255/35) will work, or since you went an inch wider on wheels, you could do 265/35 (stock wheels are on the narrow side for stock tires, so the 9.5s will just be on the wider side for the 255s).

If you hit the 19" wheel tab on this page, it'll show you all the 26" height possibilities, and if you click into the individual tire size, it'll tell you the wheel range: Tire Size Chart
