What are the chances there was a manufacturing defect in the K&N pipes that dislodged over time?
that sounds entirely plausible. after your description that's the theory I'd go with. but it looks unprovable and so likely on your dime regardless of the cause. I hope this all works out swiftly in your favor.

Interestingly, the piece of metal looks to be pretty much exactly the same size as the large hole in the intake pipe, and has a similar textured finish.

A good shop can probably replace the impeller if you can actually find just that part.
If the rest of the turbo is ok.

They don’t think the rest of the turbo or the engine are damaged.

Turns out my theory about the metal coming from the K&N tubing was correct. They confirmed it’s the same material and there’s a raised rough/jagged piece of metal near where one of the holes was. Looks to have been a manufacturing defect that was missed by QA and wasn’t seen when we installed the intakes.

I’ve reached out to K&N but I’m not expecting they’ll do much for me here. Don’t think I’ll be buying their products ever again after this, but we'll see.
 
Well, that sucks...but it could be worse, if it made it past the turbo it would have been mucho bad news..

Wow, that’s amazing if it was a piece of the intake and didn’t get through the turbo, bad and good luck at the same time!
 
I hope you get reimbursed for it.
